If the O2 sensor is really bad, you'd replace the rear one on bank 1. The rear/secondary sensor is the one that determines catalyst efficiency. Bank 0 vs 1 is manufacturer/model specific. You'd want to consult the manual. If the cat is bad, you'd want to find out why (oh, and it should be under warranty, I believe they're required to last 10 years nowdays). A mixture issue can lead to catalytic converter failure, and if you are forced to buy one, it'd be pretty unpleasant to just ruin that one and have to replace it again!

I've yet to ride in an R134a car that has acceptable AC performance. Works fine when it's cold out and you don't need it. I don't think they're sizing the new AC systems appropriately. :-(

Probably very vehicle dependent. On my MR2, they last the same (about 8 years), with the OEM ones cracking and the poly having the holes grow bigger to the point of clunking. On my Eclipse, they all seem to last forever.

Impossible to say for certain, especially without knowing the exact cause/location. Generally speaking, the risk of damage is low for this type of thing. Unfortunately, the modes of failure that you are exposed to (while not real likely) are pretty nasty (hot exhaust burning through something/setting something on fire, parts dropping from your car and jamming into the roadway causing control problems, parts falling off and hitting a car behind you, etc.). Also, there's the risk of getting an excessive noise traffic ticket to consider as well.

This is good stuff. I find it works better to treat the rust than to sand it down and re-prime. I can never get the sanded surface perfect enough for the primer. You do need to paint over the rust treatment though. It will allow a lot more moisture through over time vs. paint.

You should take the car over to a scale (truck scales are usually pretty easy to find and cheap to use) and get the true weight. Gross vehicle weight is total vehicle weight, when loaded to manufacturer maximum limits. Most larger cars are significantly under that when on the road (5 seaters designed to hold adults and baggage) and some smaller cars are often over it (like my MR2 that only permits 399lbs total for passengers AND baggage!).
